2008 Ford Explorer P0405 Code: Diagnosis and Solutions for EGR Position Sensor Fault

My engine light came on and initially displayed a P0401 code, so I replaced the EGR valve. The check engine light stayed off for about two days before returning with a new code: P0405. I understand that the DPFE (Differential Pressure Feedback EGR) sensor is integrated into the new EGR valve assembly. I've already inspected the EGR hoses for blockages and verified that all electrical connectors are secure. Despite these checks, the issue persists. I'm now at a loss as to what could be causing this recurring fault. Can anyone provide insight or troubleshooting steps? P0405 indicates insufficient EGR flow, which can be caused by several factors. Did you inspect all intake ports during the EGR replacement? A blockage could still be present. The DPFE sensor itself might be faulty, or there could be a disconnected vacuum hose or an exhaust gas hose with a hole. Also check if the throttle body is clean—soot buildup can trigger this code. Additionally, P0405 is typically triggered when the EGR position sensor reads below the ECM's expected value. The most common cause is an internal open circuit in the EGR position sensor. A short to ground in the wiring harness is another possibility. Please inspect all connections and ensure proper installation. If you have a diagnostic scanner capable of reading live data, perform EGR flow tests. My best guess is that the DPFE sensor is defective—especially since all hoses and connectors appear to be intact after replacing the EGR valve.
