P0401 and P0402 EGR Flow Errors on 2002 Ford F-150 - Fix for Insufficient and Excessive Flow

I own a 2002 Ford F-150 with 54,000 miles. I recently replaced the EGR valve, but the vehicle is still showing two diagnostic trouble codes: P0401 (Insufficient EGR Flow) and P0402 (Excessive EGR Flow at Idle). What could be causing both insufficient and excessive EGR flow? Are there known solutions or common causes for this issue on this model year?

Try reinstalling the original EGR valve and replace the DPFE sensor with an OEM Ford part. This often resolves both P0401 and P0402 codes.

Agree with the previous post—replacing the DPFE sensor is a common fix for these EGR-related errors on 2002 F-150s.

I experienced the same issue on a 2002 Ford Expedition with a 4.6L engine. I replaced the DPFE sensor with an OEM part, but codes persisted. I then cleaned the DPFE tubes using carb cleaner and a wire brush. The codes remained. Next step might be checking the EGR solenoid—could it be faulty? Or is it more likely that the DPFE sensor failed again?

While less common, it's possible the issue stems from incorrectly connected hoses to the DPFE. Also, a clogged port in the intake manifold or throttle body could cause inconsistent EGR flow. How long ago was the DPFE replaced before these codes returned?

If an OEM DPFE sensor didn't resolve the issue, it's likely that the passages in the throttle body elbow are clogged. Incorrect hose connections will result in different error codes. To properly clean these passages, the elbow must be removed—carb cleaner alone won’t suffice.
